Abstract

Folder systems and related methods are provided for accurately and efficiently folding a paper carrier that has a card attached without bending or dislodging the card from the carrier. A movable fold chute receives a portion of the carrier with the card attached and allows the carrier to fold while protecting the card portion of the carrier. The fold chute moves between different positions which allow the carrier to enter and exit through folding rollers along a generally straight paper path without forcing the cards around small radii, thereby preventing damage to the cards or causing them to separate from the carrier sheet.

Abstract

The present invention provides systems and methods for preserving postage discounts in a mailstream location, reprinting removed mailsheets, and returning mailpieces to their originally intended location. Because the sequence of the mailstream is restored, postage discounts based on print stream location are preserved and the correct mailsheets are grouped together to qualify for the postage discount. Advantageously, restoring the sequence of the mailstream in place is more efficient than through a secondary workflow.

Abstract

According to some embodiments, a double detection apparatus for a mail-piece inserter includes a detectable flag affixed to a rotating mail-piece gripper of a mail-piece rotary feeder. A stationary proximity sensor may generate a voltage output based on a presence of the detectable flag in a direction along a first axis normal to the rotation of the mail-piece gripper. A decision unit may then generate a double detect alert signal when a phase shift above a pre-determined threshold value is detected in the voltage output generated by the stationary proximity sensor. According to some embodiments, the decision unit may also generate a thin detect alert signal when a phase shift past another pre-determined threshold value is detected in the voltage output generated by the stationary proximity sensor.

Abstract

An optimized system and method for application of liquid for moistening adhesive on envelope flaps as part of an automated mail production process. Envelopes with open envelope flaps are transported beneath a moistening brush so that an interior side of the flaps, having adhesive thereon, come into contact with a lower end of the moistening brush. A flow of liquid is provided from a liquid supply coupled to the moistening brush to keep the moistening brush wet as moisture is transferred to the envelope flaps. The rate at which liquid is regulated such that moisture is maintained on the brush and a selected quantity of liquid (a dose) is provided for each envelope flap that it moistened. The dose is automatically determined as a function of physical dimensions of the envelope flap, and to optimize sealing of the envelope without excess dripping.

Abstract

A method is provided for using a rotatable insertion horn to open an envelope prior to insertion of documents. A pair of insertion horns is positioned at the sides of an envelope inserting station. An envelope is fed into the envelope inserting station with its flap open. The collation of documents is pushed into the open end of the envelope. The insertion horns are positioned in an initial position that is fully outside the envelope, prior to arrival of the collation. The insertion horns are controlled to simultaneously rotate into the envelope as the collation passes between the insertion horns. Preferably, rotation of the insertion horns into the envelope does not begin until a lead edge of the collation is in a region between the insertion horns. This facilitates insertion of the collation without catching on an upstream edge of the insertion horns.

Abstract

A method for opening an envelope for insertion of a collation in an envelope inserting machine. The envelope is fed into an inserting station with its flap in an open position. The insertion station has vacuum belts to hold the envelope in position, and to move the envelope in an upstream or downstream direction. A suction cup is positioned above the envelope in the insertion station. The suction cup is moved downward to engage a top surface of the envelope near an upstream edge of the top surface. The suction cup then lifts the top surface of the envelope to open a throat of the envelope to facilitate insertion of a collation. The envelope on the vacuum belt is then moved in the upstream direction by a small amount so that the top surface of the envelope forms a more open angle for receiving the collation.

Abstract

The novel solution provides a method for feeding of individual envelopes from a stack of envelopes in a hopper for an inserter machine. At the downstream end of the hopper, a friction feeder serially feeds individual envelopes from the stack. A suction cup is selectively actuated to engage with the envelope to pull a leading portion of the envelope away from the stack to assist the friction feeder in feeding envelopes. Selective actuation is based on monitoring downstream movement of fed envelopes. The suction cup is engaged when the envelopes travel a shorter distance than would be expected based on the movement of the feeder.

Abstract

An improved mailpiece fabrication system assembles finished mailpieces from content materials and from wrapping materials. The wrapping materials include printed cut quality marks at predetermined positions relative to cut lines. Content materials are placed on the continuous web. The continuous web is then folded and sealed around the content materials to form a continuous tube enclosing the content materials. A cutter downstream of the conveyance deck cuts individual envelopes from the continuous tube of folded wrapping material. A downstream imaging device captures image data indicative of a cut quality mark on the individual envelopes. A controller receives the captured image data from the imaging device and compares an actual dimension of an imaged cut quality mark with an expected dimension of a cut quality mark. An error signal is produced if the difference is not within a predetermined tolerance.

Abstract

A method and system for mail run balancing of critical documents on a sorter machine that comingles both critical and non-critical documents. A plan identifying a set of critical documents to be processed as part of a mail run is received at the sorter. The plan includes an individual identifier code for each critical document. Sets of critical and non-critical documents are sorted as part of the comingled mail run. A camera scans the documents for the individual identifier codes on the critical documents during sorting. The camera captures an image of the scanned critical documents. A list of scanned individual identifier codes of sorted critical documents is stored for later use, along with the captured images of the documents. The list of scanned individual identifier codes is compared to the identifier codes of the critical documents in the plan. Based on the comparison, a first comparison list of scanned identifiers that do not match any identifiers in the plan and a second comparison list of identifiers in the plan that are not matched to pieces scanned are generated. The first comparison list is reconciled with the second comparison list by, at least in part, displaying the captured images to assist in matching corresponding documents from the lists.

Abstract

A system and method for wrapping sheet material to produce finished mailpieces includes an upstream content module, a downstream mailpiece assembly module including a wrapper module adapted to encapsulate content material, and a buffer module interposing the upstream content and downstream assembly modules. The buffer module includes a plurality of buffer gates adapted to convey the content material from an upstream gate to a downstream gate to maintain a threshold pitch distance between successive pieces of content material. A controller is operatively coupled to the modules and controls the conveyance of content material through the buffer gates. More specifically, the controller coordinates the delivery and insertion of content material into the wrapper module to minimize dry-holes, maintain stresses below a threshold level to ensure continued operation, and optimize system throughput.

Abstract

A divert assembly is described for a mailpiece sorter operative to sort mailpieces into one of a plurality of sortation bins. The divert assembly comprising a re-direct mechanism for selectively re-directing mailpieces travelling along a feed path into the sortation bin and causing each selected mailpiece to be re-directed at an angle relative to the stack of mailpieces to be accumulated in the sortation bin. The divert assembly also including a stacking assembly including a Leading Edge (LE) urge roller, a support blade, and a Trailing Edge (TE) alignment device. The LE urge roller accepts and urges each of the selected mailpieces toward a sidewall of the sortation bin while the support blade holds each of the selected mailpieces between the urge roller and the support blade and in an on-edge parallel relationship relative thereto. The support blade is moveably mounted relative to the LE urge roller to allow the accumulation of additional mailpieces between the LE urge roller and the support blade. The TE alignment device includes a stepper motor rotationally driving a cam about a rotational axis. The cam defines a surface operative to urge the trailing edge portion of each selected mailpiece toward the support blade and into alignment with the stack.
