A method of assembling a pallet using a machine includes folding a first portion of a pallet support column to define a vertical support structure. The method further includes folding a second portion of the pallet support column to engage the vertical support structure. The method further includes gluing at least a portion of the second portion to the first portion. The method further includes coupling the pallet support column to at least one of a bottom member or a top member of the pallet.

The bottom member includes, extending from the bottom surface, a plurality of outer sidewalls, and a plurality of internal sidewalls. An outer sidewall of the plurality of outer sidewalls and an internal sidewall of the plurality of internal sidewalls cooperate to define a cradle configured to hold a structural insert such that folded panels of the structural insert may be engaged with each of the outer sidewall and the internal sidewall. The top member may be connected to the bottom member and covering the cradle.

Disclosed herein is a packaging kit. The kit includes a pallet having a top support surface and fork lift apertures. The kit also includes a base having an enclosed volume sized so the pallet fits within the enclosure volume. The kit also includes side walls each being smaller in area than the top support surface of the pallet. The kit includes a plurality of joint supports with each of the plurality of joint supports configured to couple at least two side walls together providing support across the joints between the side walls. A coupler is provided that is configured to attach the base to the pallet. A cap is provided that is configured to slide down over top of the base substantially enclosing the enclosed volume between the base and the cap. The pallet, side walls, joint supports, and coupler fit within the enclosed volume. The packaging kit is also expandable to be assembled as a packaging system with a container positioned on the pallet.

A shipping method includes the steps of receiving stacks of flat die cut corrugated paperboard blanks from a corrugator or sheet plant; loading the stacks of blanks into a pallet assembly machine; folding the blanks together in the assembly machine to produce a corrugated paperboard pallet; and providing the pallets for shipping items to a receiver. The assembly machine folds the blanks using intermittent motion of the blanks through multiple folding sections in the assembly machine. The sections operate by positioning, clamping and folding the blanks using levers that are supported by rotary bearings and driven by pinned end mounted pneumatic cylinders. The assembly machine overcomes misalignment and shifting of the stacks of blanks by picking up single blanks from the top of the stacks using vacuum, and adjusting alignment of the blanks after being picked up but prior to being fed into the first folding section of the assembly machine.

The present disclosure includes a shipping pallet including an upper deck, a lower deck, and a plurality of pillars. The upper deck includes an upper exterior surface and an upper interior surface. The pillars are connected between the upper deck and the lower and the combination of the pillars, the upper deck, and the lower deck defines a space frame structure. Various components, such as the pillars, upper deck, and lower deck may be webbed-formed structures for enhanced rigidity.
A corrugated paperboard pallet is produced from two flat blanks which comprise a pallet top and a pallet bottom. The two blanks are each folded to produce only two parallel vertically extending double thickness ribs, three horizontal panels, two vertical side walls and two horizontal flaps.
