Abstract

Fiber cement composite formulations for forming hardened fiber cement building articles are described herein. Some embodiments include between 10% and 40% by dry weight of a cementitious material including at least 5% limestone, between 0.5% and 20% by dry weight of calcined soil including calcined clay and a filler, between 30% and 70% by dry weight of silica, and between 1% and 15% by dry weight of cellulose fibers. Also provided herein are fiber cement building articles formed from the disclosed formulations, for example, via the Hatschek process. The fiber cement building articles can be autoclave-cured in a steam pressurized vessel. Synergistic combinations of the components of disclosed fiber cement composite formulations react with one another during autoclaving to form durable phases that exhibit surprisingly high strength, durability, and dimensional stability characteristics in cured fiber cement building articles.

Fiber cement composite formulations are provided herein for manufacturing fiber cement building articles via an extruder. Some embodiments include: a cementitious binder having a particle size distribution between 1 µm and 150 µm and including cement and at least 5% by dry weight of limestone; cellulose and polypropylene fibers; a first quantity of silica having a particle size distribution between 1 µm and 250 µm; microparticulate cured fiber cement material having a particle size distribution between 1 µm and 600 µm and comprising a second quantity of silica of the fiber cement composite formulation; a viscosity-enhancing admixture; and an air-entraining admixture. A total amount of silica in the formulation can include the first and second quantities of silica. In some embodiments, a ratio of the cement to the total amount of silica in the formulation is between 0.7 and 1.5.

The coating system may comprise a first coating layer and a second coating layer wherein the second coating layer comprises at least one layer of a low gloss coating composition which has a light reflectance of 5% or less when light is shone onto the surface of the coated article at an angle of 60° or 85° to the surface is positioned on at least a portion of the front face of the fiber cement cladding element. Fiber cement formulations include small percentages of silica fume and silanol. Formulations may additionally include a cementitious binder, silica, and a density modifier such as calcium silicate or perlite. Advantageously, the addition of preselected small percentages of silica fume and silanol has been discovered to yield waterproofness at substantially lower concentrations of silica fume and silanol than would be required to yield waterproofness when using either silica fume or silanol alone.
