Abstract

A method of making a resilient unit includes inserting a spring (2300) into a block (2100). A rotatable cutter tool (2500) comprises a cylindrical spring support (2510) onto which is placed a spring (2300), the length of which is slightly greater than the support (2510). The support (2510) is magnetic and the spring is held in place on the support by magnetism. The support (2510) comprises a substantially hollow metal tube, the leading edge of which (2510a) comprises a sharp cutting edge. As the rotating tube (2510) advances towards the block (2100), it begins to make a cut or discontinuity in the material of the block for the spring (2300) to occupy. Once the cut is sufficiently deep to accommodate the spring, the cutter/support is withdrawn, leaving the spring inside the block where it is lightly gripped due to the diameter of the spring being slightly greater than the cut made by the cutter. Note that substantially no block material is removed by the cutting. Rather, the block material is parted or displaced by the cutting edge, leaving behind a cylindrical-shaped discontinuity for the spring. Leaving the block material in place is beneficial because it avoids wasting material and also the material left in place can contribute to the resilience of the unit and optionally act as a damper for the action of the spring.

To insert the independent spring into the cluster, the device (270) is first inserted into the interstice (250), both pole (270c) and tube (270) together, with the dome-shaped leading end (270d) of the pole helping to ease the way past the coils of adjacent springs in the cluster.

Abstract

A spring transfer apparatus is shown generally at 1000. The apparatus comprises a wheel-like placement member 1100 which, in use, is driven to rotate in the direction of Arrow A1 about a central hub 1110 by a motor (not shown). The placement wheel 1100 has a plurality of circumferentially spaced spoke portions 1120 defining therebetween a series of spring chambers 1130. A magnetic base plate 1200 is arranged beneath the wheel 1100 and is arranged to receive a coil spring S which is deposited by a spring forming apparatus (not shown) of a known type, located above the plate 1200. As the wheel rotates, the spring is urged by the spokes 1120 along the magnetic base plate 1200 towards an arcuate compression stage 1300, comprising a pair of plates 1310 and 1320 that are axially spaced above and below the spring. The plates initially converge in a chamfer in the direction of rotation of the wheel 1100 causing the springs to become partly axially compressed as they transit between the plates. As the springs exit the plates, they are urged by the spokes into positions between a pair of superposed driven endless belts 1410 and 1420 between which the springs are further compressed and then conveyed to a pocketing station (not shown) where they are inserted into pockets for incorporation into a resilient spring unit, such as for use in a mattress core. The belts are optionally castellated to maintain a good grip of the springs.

A magnetic base plate 1200 is arranged beneath the wheel 1100 and is arranged to receive a coil spring S which is deposited by a spring forming apparatus (not shown) of a known type, located above the plate 1200. As the wheel rotates, the spring is urged by the spokes 1120 along the magnetic base plate 1200 towards an arcuate compression stage 1300, comprising a pair of plates 1310 and 1320 that are axially spaced above and below the spring. The plates initially converge in a chamfer in the direction of rotation of the wheel 1100 causing the springs to become partly axially compressed as they transit between the plates. As the springs exit the plates, they are urged by the spokes into positions between a pair of superposed driven endless belts 1410 and 1420 between which the springs are further compressed and then conveyed to a pocketing station (not shown) where they are inserted into pockets for incorporation into a resilient spring unit, such as for use in a mattress core. The belts are optionally castellated to maintain a good grip of the springs.

After each welding event the resilient unit is indexed forwards a distance equal to one pocket width in the direction of Arrows A6 by computer-controlled drive means (not shown). The next row of springs is then conveyed into position ready for insertion between the sheets of material, and the process is repeated. The two spring supply stations are arranged to supply springs that differ from one another in at least one characteristic.

A pocketed spring unit comprising an array of springs (120) located in pockets (180) formed by discrete superposed webs (140) of pocketing material joined together by welds W between the springs, wherein the welds are located at alternately opposite ends of the pocketed springs. Figure (1) shows generally a pocketed spring unit at a first stage of manufacture. A row of coil springs (120) (only the end one of which is visible) is introduced by an inserter mechanism (130) into position between axially disposed webs (40a and 140b) of pocketing material. One of the tools is a sonotrode/horn and the other is a base/anvil. Successive rows of springs are encapsulated by welds W that alternate between the axial ends of the springs, so that one is at an upper axial end and the next is at a lower axial end. The webs (140) may also be welded together along their edges (not shown) –i.e. at the ends of the rows –and between adjacent springs in the same row, to fully form the pockets.

Abstract

An apparatus for welding a resilient unit is shown generally at (200) and comprises a first tool, in the form of a sonotrode –or "horn" –(210) and a second tool, comprising an anvil (220). Between the welding tools (210) and (220) are located the sheets 130of material to be welded, as a workpiece. The material may be of any weldable type, but for the purpose of making pocketed spring units it is often of non-woven, spun- bonded polyester. The sonotrode tool (210) comprises a bracket (210a) and a rotatable wheel (210b) which is arranged to rotate with respect to the stationary anvil (220). To effect welding an electrical current is applied to the sonotrode which causes it to vibrate at ultrasonic frequencies, typically in the region of 20 KHz. In combination with applied pressure, this causes highly localized friction in the sheets (130) which heats the material locally and welds the sheets together. As the wheel moves across the sheets (130) in the direction of arrow A, whether between adjacent springs or at the edge of the unit (100), the welding tools join the sheets together.

Abstract

A method of forming a pocketed spring unit for an upholstered article comprises taking successive strings of pocketed springs and welding at least one sheet of material to at least a first end of the pocketed springs. Anvils 46 are moved from a non-operative position to an operative position, in which they are located between adjacent pockets at upper and lower ends of the springs. This embodiment makes use of the surplus material that is formed at the ends of the pockets in the form of flaps or “ears” of material. These flaps protrude upwardly initially, and then become folded flat as the spring unit advances between the rolls 48 of material. The external anvils are then made to apply heat and pressure to the material flaps trapped between them and the internal anvils at the sides of the pockets, between the springs to weld them to the material from the rolls 48.
