A spring transfer apparatus is shown generally at 1000. The apparatus comprises a wheel-like placement member 1100 which, in use, is driven to rotate in the direction of Arrow A1 about a central hub 1110 by a motor (not shown). The placement wheel 1100 has a plurality of circumferentially spaced spoke portions 1120 defining therebetween a series of spring chambers 1130. A magnetic base plate 1200 is arranged beneath the wheel 1100 and is arranged to receive a coil spring S which is deposited by a spring forming apparatus (not shown) of a known type, located above the plate 1200. The support (2510) is magnetic and the spring is held in place on the support by magnetism. The support (2510) comprises a substantially hollow metal tube, the leading edge of which (2510a) comprises a sharp cutting edge. As the rotating tube (2510) advances towards the block (2100), it begins to make a cut or discontinuity in the material of the block for the spring (2300) to occupy. Once the cut is sufficiently deep to accommodate the spring, the cutter/ support is withdrawn, leaving the spring inside the block where it is lightly gripped due to the diameter of the spring being slightly greater than the cut made by the cutter. Note that substantially no block material is removed by the cutting. Rather, the block material is parted or displaced by the cutting edge, leaving behind a cylindrical-shaped discontinuity for the spring. Leaving the block material in place is beneficial because it avoids wasting material and also the material left in place can contribute to the resilience of the unit and optionally act as a damper for the action of the spring.

Apparatus for forming a resilient unit comprises a conveyor (210) and first and second spring supply stations (212 and 214), arranged in use to deposit respectively first and second spring types (216 and 218) under compression onto the conveyor. The conveyor is arranged in use to convey a row of the springs (216, 218) in a direction shown by Arrows A4 towards pocketing station (220). A pocketed spring unit comprising an array of springs (120) located in pockets (180) formed by discrete superposed webs (140) of pocketing material joined together by welds W between the springs, wherein the welds are located at alternately opposite ends of the pocketed springs. Figure (1) shows generally a pocketed spring unit at a first stage of manufacture. A row of coil springs (120) (only the end one of which is visible) is introduced by an inserter mechanism (130) into position between axially disposed webs (40a and 140b) of pocketing material. The webs (140a and 140b) are fed from supply reels (not shown via guide rollers (150). A resilient unit has strings of individual coil springs (not shown) inside pockets 120 are arranged in an array. The strings together form a spring unit and are each secured to a common cover sheet S, which comprises a non-woven elastic fabric. It is welded ultrasonically or thermally whilst under tension in one or both of its major dimensions—i.e. in-plane—to the pockets 120, the material of which is substantially inelastic and non-woven. APPARATUS AND METHOD FOR MANUFACTURING A RESILIENT UNIT
An apparatus for welding a resilient unit is shown generally at (200) and comprises a first tool, in the form of a sonotrode –or "horn" –(210) and a second tool, comprising an anvil (220). Between the welding tools (210) and (220) are located the sheets 130of material to be welded, as a workpiece. The material may be of any weldable type, but for the purpose of making pocketed spring units it is often of non-woven, spun- bonded polyester. The sonotrode tool (210) comprises a bracket (210a) and a rotatable wheel (210b) which is arranged to rotate with respect to the stationary anvil (220). To effect welding an electrical current is applied to the sonotrode which causes it to vibrate at ultrasonic frequencies, typically in the region of 20 KHz. In combination with applied pressure, this causes highly localized friction in the sheets (130) which heats the material locally and welds the sheets together. As the wheel moves across the sheets (130) in the direction of arrow A, whether between adjacent springs or at the edge of the unit (100), the welding tools join the sheets together.
Apparatus for forming wire components, which are in this example springs, comprises a supply station (202), for supplying spring forming material, such as metallic wire W. The supply station includes a pair of guide rollers (204) and pair of driven feed rollers (206), mounted on a heavy support plate (216). The wire is fed through a flexible sheath FS to a remotely located wire shaping device, in particular a spring forming device 208, comprising forming tools (210), a pitch control tool (212) and a cutter (214). The forming tools (210) and the pitch control tool (212) form the wire into a spring S, which is cut from the supply of wire when it is complete. The tools (210, 212) and cutter (214) are controlled remotely from a control station (220) via a bundle of flexible control cables (222), which may include a power cable. The spring forming device 208 is mounted on a positioning member (224), such as a robot arm or moveable table, configured for three-dimensional movement, and/or optionally adjustments in inclination. Without the heavy plate (216) and rollers (205, 206), the spring forming device (208) is sufficiently light in weight and compact as to be moved by the positioning member (224) to a location in which springs are to be used, thereby avoiding the need for transportation apparatus to convey the springs from the place where they are formed to the place where they are to be used.

POCKETED SPRING UNIT AND METHOD AND APPARATUS FOR FORMING THE SAME
A pocketed spring unit comprises a plurality of strings of pocketed springs (110) and a cover sheet (140), wherein each string comprises a flap (150) of material located along an edge of the string and extending longitudinally of the string. The cover sheet is attached to the flaps at welds W.
Apparatus for forming a pocketed spring unit, comprising a plurality of strings of pocketed springs and at least one cover sheet, comprises welding tools for welding together the pocketing material and the sheet. One of the welding tools (200) is provided with a cutter (230) for cutting the pocket prior to welding. The tool (200) travels in the direction of Arrow Al, so that the cutter (230) penetrates the pocketing material substantially centrally at the circular proximal end face 160 of the pocket (110a). Once inside the pocket (110a), the tool (200) moves axially through the centre of the spring (120) until it reaches the distal end face (150) of the pocket. Before the end face (150) is reached, the piercing member becomes retracted in the direction of Arrow A2, so that the blade does not pierce the distal end face (150) of the pocket (110a).
A resilient unit (180), such as for a mattress, comprises a folded pad containing rows of resilient elements (120) in discrete pockets formed between superposed sheets of material joined at locations between adjacent resilient elements. Between at least some adjacent resilient elements the sheets form a gusset (160) which acts as a hinge when the pad is folded to form the resilient unit.
A resilient unit has strings of individual coil springs (not shown) inside pockets (120) are arranged in an array. The strings together form a spring unit and are each secured to a common cover sheet S, which comprises a non- woven elastic fabric. WIRE SHAPING APPARATUS AND METHOD OF SHAPING A WIRE
Apparatus for forming wire components, which are in this example springs, comprises a supply station (202), for supplying spring forming material, such as metallic wire W. The supply station includes a pair of guide rollers (204) and pair of driven feed rollers (206), mounted on a heavy support plate (216). The wire is fed through a flexible sheath FS to a remotely located wire shaping device, in particular a spring forming device 208, comprising forming tools (210), a pitch control tool (212) and a cutter (214). The forming tools (210) and the pitch control tool (212) form the wire into a spring S, which is cut from the supply of wire when it is complete. The tools (210, 212) and cutter (214) are controlled remotely from a control station (220) via a bundle of flexible control cables (222), which may include a power cable. The spring forming device 208 is mounted on a positioning member (224), such as a robot arm or moveable table, configured for three-dimensional movement, and/or optionally adjustments in inclination. Without the heavy plate (216) and rollers (205, 206), the spring forming device (208) is sufficiently light in weight and compact as to be moved by the positioning member (224) to a location in which springs are to be used, thereby avoiding the need for transportation apparatus to convey the springs from the place where they are formed to the place where they are to be used.
A resilient unit (180), such as for a mattress, comprises a folded pad containing rows of resilient elements (120) in discrete pockets formed between superposed sheets of material joined at locations between adjacent resilient elements. Between at least some adjacent resilient elements the sheets form a gusset (160) which acts as a hinge when the pad is folded to form the resilient unit.
A method of forming a pocketed spring unit for an upholstered article comprises taking successive strings of pocketed springs and welding at least one sheet of material to at least a first end of the pocketed springs. Anvils 46 are moved from a non-operative position to an operative position, in which they are located between adjacent pockets at upper and lower ends of the springs. This embodiment makes use of the surplus material that is formed at the ends of the pockets in the form of flaps or “ears” of material.
